Choose wrong and you either pay to ship air or pay to replace bent goods. This matrix keeps teams honest.
| Product class | Default outer | Why |
|---|---|---|
| Soft apparel | Poly or paper mailer | DIM win, enough protection |
| Books / docs | Rigid mailer | Corner protection without full carton |
| Bottles (non-DG) | Carton + insert | Puncture and tip risk |
| Dense hardware | Carton matched to product | Mailers tear; DIM often fine because weight wins |
| Multi-item kits | Carton | See kitting |
| Fragile giftables | Carton + branded insert | Experience + protection |
Always overlay DIM maths — a tiny carton can still beat a fluffy mailer for some rate cards, and vice versa.
Theft/porch piracy: opaque mailers help; neither stops scissors. For high AOV, consider outer anonymity + tracking + delivery instructions more than hologram stickers.
Underrated. Excellent for soft-but-crease-sensitive goods. Test fold endurance — cheap rigid mailers crack at cold sortation hubs.
Give them a photo-studio prop box and a right-size shipper. Or a printed mailer inside a plain carton. Do not let unboxing videos dictate ECT suicide.
Ship 25 orders each of two outers on the same SKU. Compare damage, pack time, billed weight, and CS tickets. Keep winners in the parcel audit log.
| Choice | Classic failure |
|---|---|
| Soft mailer for ceramics | Puncture and claims |
| Huge RSC for one tee | DIM tax forever |
| Fancy magnetic gift box as shipper | Hinge damage in sortation |
| Retail packaging as parcel | Barcodes and scuffs |
Ship in protective structure; let retail packaging be the unboxing layer when needed.
